Custom Sizes

Standard pallet sizes exist because they optimize trailer and racking dimensions. But not every product fits a 48×40 footprint. We build pallets in any dimension from 24 inches to 72 inches in length or width, with custom deck-board spacing to support your specific load configuration. Whether you need a 30×30 pallet for a compact CNC part or a 60×60 platform for an oversized machine, we will design and produce it.

Specialty Materials

Pine and oak are the workhorses of pallet construction, but some applications demand different properties. We source and build with a range of wood species and composite materials to match your requirements for weight, strength, moisture resistance, or chemical compatibility. Poplar for lightweight applications, tropical hardwoods for extreme durability, and plywood-deck designs for smooth, splinter-free surfaces.

Branded Pallets

Your pallet is the first thing your customer sees when a shipment arrives. A branded pallet — stamped, stenciled, or printed with your company logo and colors — reinforces your brand identity at every touchpoint in the supply chain. We offer ink stenciling, heat branding, and painted pallets for retail, trade show, and premium distribution applications.

Heavy-Duty Engineered Pallets

Standard pallets are designed for loads up to 2,500 lbs. When your load exceeds that — steel coils, concrete blocks, heavy machinery, engine assemblies — you need an engineered pallet designed around the specific weight, center of gravity, and handling method. We use thicker boards, wider stringers (or block construction), through-bolted connections, and hardwood lumber to create pallets rated for 5,000, 10,000, or even 20,000+ lbs.

Odd-Dimension & Non-Rectangular Pallets

Not everything ships on a rectangle. We build L-shaped pallets, triangular platforms, round pallet bases for cylindrical products, and notched pallets that accommodate pipes, tubes, and structural steel. If your product has an unusual shape, we design the pallet around the product — not the other way around.

The Custom Order Process

From first call to delivered pallets in five straightforward steps. Most custom orders are in production within two weeks of initial contact.

Discovery Call

We start with your application. What product are you shipping? How heavy is it? What handling equipment do you use? Where is it going? How many pallets do you need? This conversation takes 15 minutes and gives us everything we need to start designing.

Design & Engineering

Our team designs the pallet based on your load profile, handling requirements, and destination. We select the right lumber species, board dimensions, stringer configuration, and fastener type. For heavy or complex loads, we can provide load-test data and engineering calculations.

Prototype & Approval

For new designs, we build a small batch of prototypes (typically 5–10 pallets) so you can test fit, handling, and performance in your actual operation. Adjustments are made based on your feedback before we move to production.

Production

Once the design is approved, we move to full production. Our facility can produce custom pallets in volumes from 50 to 50,000+ per month. Lead times depend on complexity and volume, but most custom orders ship within 5–10 business days.

Quality Check & Delivery

Every production run is inspected against your approved specifications. Dimensions, board count, fastener placement, and treatment stamps are all verified. Pallets are loaded for delivery with our own fleet or arranged with a trusted carrier.

What is the minimum order for custom pallets?

Our standard minimum for custom sizes is 100 pallets. For highly specialized designs (non-rectangular, engineered, or branded), the minimum may be 200–500 depending on the setup involved. We are flexible — contact us and we will work with your volume.

How long does a custom order take?

Standard custom sizes with no special treatment: 5–7 business days. Heat-treated or ISPM-15 compliant: 7–10 business days. Engineered or prototype-required designs: 10–15 business days for the first order, with faster turnaround on reorders.

Can you match an existing pallet design?

Absolutely. Send us a photo, a drawing, or a sample pallet and we will reverse-engineer it. We can produce an exact match or suggest improvements based on our experience with that type of application.

Do you offer design assistance?

Yes. If you know what product you are shipping but are not sure what pallet design works best, our team will recommend dimensions, board layout, and lumber grade based on your load weight, handling equipment, and shipping method.

Can custom pallets be recycled or bought back?

In most cases, yes. Standard-material custom pallets are fully recyclable through our recycling program. We can also include custom pallets in our buyback program if they are in reusable condition and we have demand for the size. Non-standard materials (composites, treated for chemical environments) may have limited recycling options.

What if I only need a one-time order?

No problem. While many of our custom pallet customers order on a recurring basis, we welcome one-time orders for trade shows, equipment moves, single export shipments, and special projects. The same quality and attention to detail applies regardless of order frequency.

Design Process — From Consultation to Delivery

Our five-step design process ensures that your custom pallet is engineered, tested, and production-ready before we build a single unit at scale. Most projects move from initial call to first delivery in 10\u201315 business days.

Day 1

Consultation

A 15–20 minute call with our design team to understand your product, load weight, dimensions, handling equipment, shipping method, and destination. We ask the questions that prevent expensive redesigns later: What is the heaviest point load? Will pallets be racked? Are there forklift clearance constraints? Does the pallet need to fit inside a specific container?

Day 2–3

Design & Spec

Our team creates a detailed pallet specification document: lumber species, board dimensions, stringer configuration, fastener type, treatment requirements, and any special features (notching, chamfering, branding). We provide a dimensioned drawing and a per-unit cost estimate for review.

Day 4–7

Prototype

We build 5–10 prototype pallets for your testing. Prototypes let you verify fit with your product, test handling with your equipment, and confirm that the pallet works in your racking or conveyor systems. We encourage you to put prototypes through real-world conditions before approving production.

Day 8–12

Production

With your approval, we move to full production at our Portsmouth, VA facility. Our shop can produce 500–2,000 custom pallets per day depending on complexity. Quality inspectors check dimensions, fastener placement, and board integrity on every production run against your approved specification.

Day 10–15

Delivery & Support

Finished pallets are loaded and delivered via our own trucks (within 150 miles) or through our carrier network nationwide. We store your specifications digitally for easy reorders — just call or email with a quantity and we start production immediately. Design modifications on reorders are handled at no extra charge.

Prototype Build (5–10 Units)

We build a small batch of prototype pallets using the exact materials, fasteners, and construction methods specified in the design. These prototypes are dimensionally identical to what the full production run will deliver. Prototype turnaround is typically 3–5 business days.

We ship prototypes to your facility so you can test them in real conditions: load your actual product, handle with your forklifts, run through your conveyor system, place in your racking, and load into your trailers.
